If You Have Headers You May Want to Have a Look

Sunday while changing my oil and hunting down an exhaust leak I found this:

    And This:

    And This, The Culprit:

Turned out one of the factory installed plastic zip tie retainers mounted to the engine block had melted. The alternator wire came in contact with one of the header tubes, melted through all of the layers of insulation and arc welded a hole right through the header tube.

Strange thing is during the course of all this arc welding the fuseable link never blew!

So now I am replacing the entire positive battery cable harness ($280), welding a patch over the hole in the header ($10), wrapping the headers and new harness with header wrap and heat reflective tape ($80) and spending a day of work. While I’m at it I am replacing the high flow cats with straight pipes ($250).
Overnight shipping for the above parts (~$250) and another tuning session on the Dyno (~$100)

About $1000 total all over a $ 0.02 part failure.

Re: If You Have Headers You May Want to Have a Look

I did not intend to scare anyone away from installing headers; I only wanted to point out a potential issue.

I could have made these repairs for ~$120.00 if I had:

    1) Not used overnight shipping from the three suppliers.
    2) Repaired the harness rather than replacing the entire thing.
    3) Not purchased the off-road pipes to replace the high flow cats.

I have zero complaints and no one to blame but myself for not identifying the potential problem while I was installing the headers last year.

    Correct the left (driver side).

There are two retainers (clamps) as shown in the third picture securing the harness to the block.

One is near the motor mount the other is near the oil filter.

The one closest to the oil filter is the one that failed and the other was off the stud.

I will post a picture shortly showing how the harness should be secured.

Could have been a $600 wiring harness! Depending on who installed the headers, always return for inspection and retightening.

Re: If You Have Headers You May Want to Have a Look

Good info and I agree with you about the headers. It's like anything you install in your car, you should check everything. If something doesn't look right then address it.

Don't get me wrong I'm not preaching. I have some things from the headers that I need to address and this is one of them. I have never heard of this on a CTS-V but I have seen this on other cars.

Now that I have the headers on my car I would never go back to the rust bucket exhaust manifolds I had bolted to my beutiful machined aluminum LS2!

Headers belong on this car and thank you very much for posting this.

Re: If You Have Headers You May Want to Have a Look

I would not use header wrap.

Condensation will get trapped between the wrap and the headers and cause corrosion.

How bad would the corrosion be on SST pipes?
